square tubing that is 1" inside

I'm looking for some steel tubing that will be a slip fit on a 1" square HRS bar. The steel tubing I've found (1 1/4" outside, 1/8" thick) has rounded corners and won't work without grinding the corners off the 1" bar.

I'm guessing that what I want is tubing that is drawn or formed and welded over a 1" square mandrel (rather than round tubing that is rolled to form square tubing to a specific outside dimension). Is such tubing readily available? My local steel supplier didn't carry it.

When I bought aluminum tubing and wanted square corners it was called architectural tubing, not structural. Maybe the same is true for steel. Don't know for sure.
 
What is the application? The tubing with the rounded corners will be stronger. Even with formed corners, there is a small bend radius and you will have to do some work on the corners of the bar for proper fit against the sides.

Extruded aluminum is about the only square bar I can think of with near perfectly sharp inside and outside corners.
 
Try calling the Wagner Company and ask for "telescoping tubing"...they sell 1 1/4" steel tubing with sharp square inside corners, but the wall thickness is .120

Try your local farm supply store, TSC, ect they keep inside dimension correct square tube for farm machinery, generally a couple thousands slip fit.
DOM square tube so to speak.Oooop's I just realized you said HRS bar which there is quite a bit of tolerance + or - for the given size.
CRS Sq.tube And Sq solid is quite common on PTO's and such.
Don't know how long your pieces need to be, my local supplier keeps it in six foot lengths.
 
The application is for a handrail. short sections of tubing will slip over the posts (ballisters) and be welded to the rail to make it removable.

I live in a farm town, so I'll definitely try the local farm supply, but the steel company I use specializes in agricultural fabrication work, so they would have been my first stop based on that suggestion. TSC doesn't have an outlet in Salinas.

One six foot length would be more that adequate.

I use 1-1/4 square tubing 12 guage for an application on my machinery often. I need a slip fit for it to slide over a piece of 1" square stainless steel tubing and it works perfect. I purchase it from Alro Steel locally.
