I think these guys have covered most of the major points. EDM machines are great, but they can be expensive and a pain in the ass to keep going if you don't really need one. I would also lean towards a wire before a sink, there's really not a lot of crossover in the capabilities Ime.

If I'm understanding correctly, you should be able to create a plane on the 45 degree axis. If you use that plane to create your sketch you should be able to drive the cut normal to that with all the normal options/features

Are you using a spot that matches the tip angle of your drill? I'm wondering if your drill is walking a bit when it engages the material which could create the inconsistency.
Are you sure it's a mechanical issue? I've run a high speed Mikron before where if you had a program with a tight tolerance and short point to point moves, the acceleration/decelerations were so aggressive at full rapid it would shake the sheetmetal and it sounded horrible.
