I agree, that sounds like it is arcing and not eroding properly. Check your flushing, back off on your SV, bump up your gap voltage and maybe drop your I value. The real question is why use an endmill for EDMing?

There is a big EDM shop that specializes in cooling holes for gas turbine components. They used to charge $1/hole. They have thousands of machines, and EDM a little more than 3M holes/day. That could be anywhere from $60-700/hr per machine.

The dielectric fluid becomes conductive once the fluid ionizes enough. Plastics won't do that. Can you put the turned section in some heat shrink tubing and cut it off when you are done? I think I would try what Marcus said.

Wow that brings back some memories. I used to use one of those to load 30-40 trailers a night with paper for that big red office supply company. If you turned them sideways you could move 3 pallets of paper at a time at just over 2000lbs per pallet (for 20lb weight 8 1/2 x 11 sheets).

If your machine allows it, just reverse the polarity and dress it off on a carbide block. If the electrodes are big, (~Ø4-6mm)stacking them up in a v-block and cutting them on a wire EDM machine works well.
