    Would a custom wobble broach not do the job? 3/4" doesn't sound too terrible and a quick google search shows that I'm at least not the only one to think of them, but I don't know if that is an idea you've already ruled out.

    Hitachi Seiki VA-40 has a mechanical spindle. I broached many, many parts that way. Rapid to the position at S100M3. Pick up the tool offset. Stop spindle. Orient with M19. Then start your subroutine.
    The problem with this, is that you have to orient your tool with the M19 position. And that is a pain.

    Wobble broaching isn't an option. "All" I'm doing with the broach is picking out some corners of a pocket. Needs to have .06" internal radii, but it's 2.6" deep. Aluminum, through pocket. EDM is an option, but the tolerance is quite generous (and I don't have an EDM) so I figured...maybe just think outside the box and in-machine broach

    I have been broaching 10mm "D" holes in aluminum 3/4" thru, 14 "D's" per cycle in a Haas VF2ss since 2005, the only part the machine has ever made, I can't even tell you how many tens of thousande of parts it has made.
